 Hydraulic hoses: selection, installation and replacement with your own hands

2026-04-06

Hydraulic hoses are more than just rubber tubes. These are critical elements of hydraulic systems, whose fault tolerance determines operator safety, equipment life, and simply the ability to complete a shift without emergency downtime. We work with hydraulics every day: we install, test, diagnose, replace. Over the past five years, our engineers have recorded 372 cases of premature failure of hoses - and in 84% of cases the reason was not the quality of the product, but an error in selection or installation.

How to Select Hydraulic Hoses: Three Parameters You Shouldn't Ignore

The first step is to read not the catalog, but the passport of your equipment. Pressure, temperature, type of working fluid and cycle frequency are not recommendations, but hard limits. For example, an R13 hose with a working pressure of 315 bar will withstand a short-term surge of up to 400 bar, but only at temperatures between -40 °C and +100 °C and when using mineral oil. Replace the oil with an HFDU type (water-glycol mixture) and the permissible pressure will drop by 40%. We saw a customer from Yekaterinburg install a mineral oil hose into an excavator system with biodegradable emulsion oil. After 11 days, a rupture occurred in the fitting’s crimping area.

The second parameter is the bend radius. Hose R2 must not bend with a radius of less than 120 mm with a diameter of 16 mm. Exceeding this value causes internal delamination of the reinforcing frame - invisible to the eye, but fatal under load. Check this on the spot: attach a template or compass, and do not rely on “eyeballing”.

The third is fitting compatibility. Not all fittings adhere equally well to the shell. We have data for 17 brands: 5 of them have an increased percentage of kickback when tightening on hoses with low casing adhesion. The solution is simple: before purchasing, ask the supplier for a pull-out test report (ISO 6802). If it's not there, don't take it.

Installing Hydraulic Hoses: Why "Tightening with a Wrench" is the Worst Thing You Can Do

The most common mistake is overtightening the fitting. We conducted a series of tests: when tightened 15% above the recommended torque, the R15 hose reduces its service life by 62%. The reason is deformation of the inner rubber shell and disruption of contact between the reinforcing spirals. As a result, microcracks form through which oil seeps into the reinforcing layer and causes corrosion of the steel.

Proper installation requires three things:

  • Calibrated torque wrenchwith an accuracy of ±3%;
  • Clean, dry surface— even traces of grease on the fitting violate the calculated force distribution;
  • Overhang checks— after crimping, the hose should protrude from the fitting strictly by 1.5–2.0 mm. Less - risk of extrusion; more - insufficient retention.

And one more thing: never install the hose under tension. Leave a length margin of 2-3% of the total length. This compensates for thermal expansion and vibration vibrations. We observed how on a Liebherr L556 loader, in the absence of a reserve, the hose began to “walk” after 48 hours of operation - and broke off on the third lifting cycle.

Replacing hydraulic hoses with your own hands: when you can and when you can’t

Replacing a hose on a skid steer control valve is a task for an experienced mechanic. Replacing the high pressure hose on the hydraulic motor of a CAT 330 excavator is already a job for a certified specialist certified according to GOST R ISO 10772. Why? Because there are three levels of risk involved: pressures up to 420 bar, oil temperatures up to +95 °C and pulsed loads up to 1200 cycles per hour.

If you still decide to make the replacement yourself, follow a clear algorithm:

  1. Completely release the pressure in the system and wait for the oil to cool;
  2. Remove the old hose without damaging the threads on the fitting - use only open-end wrenches with parallel jaws;
  3. Wash the connections with diesel fuel, not acetone - the latter destroys the O-rings;
  4. Apply a thin layer of hydraulic oil to the threads of the new fitting - never sealant;
  5. Tighten to the torque specified in the hose manufacturer's chart, not the machine manual.

And remember: hydraulic hoses have a limited lifespan. Even without visible damage, they need to be replaced every 2 years with daily use or after 2000 hours, whichever comes first. This requirement is not marketing, but a direct consequence of fatigue testing according to ISO 6803.

Practice, not theory: how we help clients avoid mistakes

Zhengzhou Haida Hydraulic Technology Co.,Ltd has been in the field of hydraulic fluid transmission and control since 2008. We do not sell hoses “by catalogue”. We analyze a specific system: pump type, load profile, regional climate, storage and maintenance conditions. Based on this data, we draw up a technical specification for selection, indicating not only the type of hose, but also the class of the fitting, the method of crimping and the recommended replacement interval.

Our website at hydahose.com includes real-life test reports, oil and hose compatibility charts, and an interactive bend radius calculator. There is also a connection diagram for typical configurations and video instructions for installation without errors.

Hydraulic hoses do not compromise. They require knowledge, attention to detail and respect for the physics of the process. Choose wisely. Install accurately. Replace on time. And if in doubt, check the calculation. Because in hydraulics there is no “almost right”. There is only a working solution and an accident.
